Case 1: Investment Casting (Lost Wax Casting) Conversion Helps a Forklift Manufacturer Cut Costs by 20%
A well-known forklift OEM company used to manufacture the crossbeam on the forklift mast as a welded fabrication made of bent steel plate. The fabricated part was bulky, heavy and rough in appearance. The customer's design engineers had long been trying to reduce size and weight and improve the appearance while maintaining performance, but with limited success — because the root cause had never been addressed: the manufacturing process itself.
Our engineering team carefully analyzed the load-bearing points and maximum working load of the crossbeam, ran casting-process simulation for a steel casting, and concluded that converting the part to the investment casting (lost wax casting) process was fully feasible, with load capacity and safety fully guaranteed. We then requested the complete drawings from the customer and, combining the requirements and characteristics of precision investment casting, optimized the part structure through continuous communication with the customer's engineers.
Finally, we submitted an integrated one-piece casting drawing and quotation to the customer. Compared with the original fabricated structure, the new investment casting features smooth flowing lines and a far more refined appearance. At the same time, the weight was reduced by 25%, and the customer confirmed that the cost dropped by 20%. We then built tooling and produced trial samples, which passed all of the customer's tests, followed by small-batch production and a gradual ramp-up to full mass production.
In the same way, the tilt cylinder bracket was converted from welding to an integrated lost wax casting. The cost was reduced by 18%, while the load capacity and safety performance were significantly improved over the original design. A number of original forgings were also redesigned as steel castings: performance fully met the requirements, and thanks to reduced part weight and much smaller machining allowances, costs came down as well. Meanwhile, the investment casting / lost wax casting process offers far greater design freedom for complex shapes than forging — and since these casting parts are mounted on visible exterior surfaces of the complete vehicle, they look far more attractive than the original forgings, greatly improving the overall appearance of the machine.
After about three years of product optimization and technical upgrading, we helped XX Forklift Company save approximately RMB 300 per unit — a result made possible by our engineering team's strong technical capability in precision casting and our in-depth expertise in the forklift industry.
Case 2: Lost Foam Casting Perfectly Replaces Sand Casting for a Rail Transit Core Component
A well-known OEM in the rail transit industry used to source a core component for its freight train buffer system: a low-alloy steel casting weighing over 90 kg, originally produced by sand casting.
If the part had been made by the investment casting / lost wax casting process, the chemical composition and mechanical properties could certainly have been guaranteed — but 90 kg is at the upper weight limit of the lost wax process. Many casting defects would have occurred, such as surface bulges, cold shuts and sand adhesion, making post-casting treatment very costly and the yield rate very low. Sand casting, on the other hand, was well suited to this casting weight and offered good surface consistency — but its pain point was that the strength, i.e. the mechanical properties of the casting, could not be 100% guaranteed to meet the design and drawing requirements, which is critical for a core component.
Our engineering team carefully studied the mechanical properties of the casting and concluded that the poor microstructure density inherent to the sand casting process still posed a certain risk in achieving these properties; a precision casting process was therefore required. We recommended to the customer our newly developed lost foam casting process — the lost foam shell casting process — which we had researched, put into production and operated for three years. After inviting the customer to visit our foundry, the customer immediately placed a trial order.
The lost foam casting process is suitable for castings weighing 50–500 kg, so casting defects on this 90 kg part are minimal. Its surface consistency, including surface roughness, is even better than investment casting. Most importantly, the lost foam shell casting process belongs to the category of investment casting — it is by nature a precision casting process — and its control of physical and chemical properties is essentially the same as lost wax casting.
One month later, the casting samples were delivered to the customer for inspection and testing. The results: mechanical and chemical properties fully met the drawing requirements, and the surface quality was superior to the original sand castings. In addition, the higher dimensional accuracy of the precision casting meant smaller machining allowances, a lighter casting blank and lower machining costs. Although the per-kg price of the lost foam casting is somewhat higher than sand casting, the final unit price of the finished part is almost the same — the customer's procurement cost did not increase, and the customer's pain point was completely resolved.
Case 3: Multiple Casting Processes + Integrated Capabilities Help a Customer Consolidate and Optimize Its Supply Chain
We have a major client who is a leading enterprise in a key segment of the construction machinery industry. Its castings and forgings purchasing category covers a very wide range of metal casting parts, from as small as 0.3 kg to as large as 800 kg, with different quality requirements even for castings of similar weight, involving processes from various sand casting processes to various precision casting processes. As a matter of policy, the company requires at least two suppliers for each category to mitigate supply chain risk. Purchasing assigns different suppliers to each casting process — so the castings and forgings category alone had more than twenty suppliers. With so many suppliers of uneven capability, supply chain management was a constant headache.
After establishing a supporting partnership with us, the customer consolidated its sourcing for castings from 0.3 kg to 400 kg with our company. The casting processes involved include water glass investment casting, silica sol investment casting, low-temperature wax silica sol investment casting (composite quick-drying process) and other lost wax casting processes, the lost foam casting process, and the shell mold casting (shell moulding) process — covering almost the full range of casting processes in our foundry.
After a period of cooperation, the customer found that our deliveries were on time and quality stable — and our machining capability was particularly outstanding. For most investment casting manufacturers and foundries in China, machining is only a workshop inside the casting plant. We operate two independently run machining factories, whose equipment, technology and capacity far exceed those of their existing suppliers. The customer therefore began to source from us other parts with higher machining technical requirements, produced by other processes — such as iron castings, forgings, and even machined parts from profiles.
We are not merely an investment casting company or a China foundry — we are equally strong in machining. In recent years, to meet the diversified needs of global customers, we have also expanded our product lines by establishing a sheet metal & welding workshop and a surface treatment workshop, offering integrated one-stop solutions including cutting, sheet metal fabrication, welding, surface treatment and assembly — delivering high value-added finished components. We have thus become a metal forming and processing manufacturer with comprehensive capabilities and a unique business model.
Later, our cooperation with this company extended to another of its purchasing categories — the sheet metal & welding department — covering mainly medium- and thick-plate cut and fabricated parts, small welded structures, and assemblies of castings welded with structural parts. The cooperation now covers castings and forgings, machined parts, sheet metal and welded structures, and final assemblies, enabling one-stop purchasing. This helped the customer consolidate and optimize its supply chain resources — we were told the customer later eliminated six or seven suppliers and streamlined its supply chain management.
Case 4: Strong Investment Casting and Machining Capabilities Make Us the Preferred Supplier of a World-Famous Automotive OEM
Now is a case for our customer who is a global leader in the commercial vehicle industry. A device mounted on the truck chassis consists of 6 precision steel castings assembled together, with an annual demand of about 150,000 sets and a value of approximately RMB 50 million. The parts are procured from Chinese suppliers, assembled at a factory designated near the customer's facility, and delivered on demand to the assembly line. The product is lost wax castings plus high-precision machining.
Due to the huge volume requirements, the customer engaged several suppliers simultaneously — a trading company, a casting foundry, and a machining-only factory. The customer's pain point: although these suppliers collectively met the delivery demand, none of them was truly satisfactory. The trading company — the customer's earliest supplier, headquartered in the customer's own country — communicated and served well, but was very expensive. The casting foundry had decent casting capability, but its machining was relatively weak; it even outsourced machining from time to time in breach of contract, and product quality was consistently unstable. The machining factory outsourced its castings (from a foundry also approved by the customer), but the outsourced casting supply was unstable, with numerous casting defects. Another problem: local dimensions of the products were not uniform across suppliers (within acceptable tolerances), causing great trouble on the customer's assembly line, where different fixtures had to be used to match products from different suppliers. Very dissatisfied with the current supply chain, the customer decided to develop one new supplier with sufficient capability.
The customer's purchasing manager screened more than 20 investment casting manufacturers and companies in China, shortlisted 5, and the purchasing director personally visited all five — ultimately selecting us. After formal audits, trial production and durability testing, and small-batch supply, we are now supplying at full volume as the sole supplier. The reasons the customer chose us:
1. Long-term experience as a Tier-1 supplier to automotive OEMs abroad, with a professional team serving foreign OEMs (including English communication capability of both the customer service and engineering teams) — we have it.
2. Rich export experience — we began exporting in 2003 and obtained the TS16949:2009 certificate as early as 2011.
3. More than 5,000 tons of surplus casting capacity — our investment casting (lost wax casting) capacity is 20,000 tons, and our lost foam casting capacity is 30,000 tons, so capacity is more than sufficient.
4. Strong machining capability and capacity — we are a leading enterprise in the Ningbo region combining precision casting + machining. We operate two independently run machining factories with over 90 high-end horizontal and vertical machining centers (including some 5-axis machines, Okuma and Doosan brands) and more than 100 CNC machine tools, with cumulative investment in major machining equipment of nearly RMB 100 million. While machining is usually just one workshop in a typical investment casting foundry in China, we run two independent machining factories — an outstanding advantage in the domestic precision casting industry. We can provide high-precision finished machined castings for mid- to high-end customers, and meet demands for ultra-large-volume supply.
